Moving from a prototype or initial order to repeat production requires more than approving one visually acceptable sample. Buyers need evidence that the product meets engineering requirements and, for some industries, that the manufacturing process can consistently reproduce conforming parts.
First Article Inspection and the Production Part Approval Process support these objectives, but they are not interchangeable.
What Is First Article Inspection?
First Article Inspection, or FAI, is a structured verification of an initial production item against the applicable engineering requirements.
In the aerospace sector, SAE AS9102C establishes requirements for performing and documenting FAI. SAE emphasizes that these requirements complement rather than replace customer, statutory and regulatory requirements. SAE AS9102C
Outside aerospace, buyers may also use the term “FAI” for a project-specific first-piece or first-batch inspection. In that case, the buyer should define the required format rather than assuming the supplier will use AS9102 forms.
An FAI package may include:
- Part and drawing identification;
- Drawing revision;
- Material and process references;
- Verification of drawing characteristics;
- Dimensional results;
- Test results where applicable;
- Identification of nonconformities;
- Approval status.
FAI is generally focused on whether an initial production item conforms to the design record. It can identify misunderstood drawings, incorrect tooling, missing operations or measurement problems before a larger batch is released.
When Should an FAI Be Repeated?
The requirement depends on the applicable standard and customer procedure. A new or partial FAI may be considered after changes such as:
- A new part or initial production run;
- A design or drawing revision;
- A change in manufacturing source;
- A change in process, tooling or location;
- A long production interruption;
- A previous nonconformity that affects product realization.
The buyer should define which changes trigger resubmission. Without this rule, one party may consider an old approval valid while the other expects renewed verification.
What Is PPAP?
PPAP stands for Production Part Approval Process. It is strongly associated with automotive manufacturing and is one of AIAG’s Quality Core Tools.
AIAG describes PPAP as an industry standard for defining production-part approval so that engineering design records and specification requirements are consistently met during an actual production run at production rates. AIAG PPAP
This is broader than measuring one first article. PPAP evaluates whether the manufacturing process, controls and supporting evidence are sufficiently developed for repeat production.
Depending on customer-specific requirements and submission level, a PPAP package may include items such as:
- Design records and approved engineering changes;
- Process flow diagram;
- Process Failure Mode and Effects Analysis;
- Control plan;
- Measurement system studies;
- Dimensional results;
- Material and performance test results;
- Initial process studies;
- Qualified laboratory documentation;
- Sample production parts;
- Master sample;
- Checking aids;
- Part Submission Warrant.
The exact submission must be agreed with the customer. Buyers should not simply request “full PPAP” without defining the applicable manual edition, submission level, customer-specific requirements and approval authority.
FAI and PPAP Are Not the Same
The distinction can be summarized as follows:

A successful FAI does not automatically demonstrate long-term process capability. Likewise, a PPAP is not appropriate for every low-volume fabricated product.
Which Approach Is Suitable for Custom Metal Fabrication?
For one-off structures, prototypes or low-volume assemblies, a project-specific inspection report may provide more useful evidence than a full automotive PPAP.
For repeat components with stable designs and higher volumes, buyers may require additional process documentation, control plans, sample approval or statistical evidence.
The correct approach depends on:
- Industry and end use;
- Product safety and criticality;
- Production volume;
- Process repeatability;
- Regulatory requirements;
- Customer approval procedures;
- Cost and lead-time impact.
What Buyers Should Define in the RFQ
If FAI or PPAP is required, state it before quotation and include:
- Governing standard and revision;
- Submission level or report format;
- Characteristics to be reported;
- Sample quantity;
- Required production conditions;
- Material and process documentation;
- Test requirements;
- Customer approval workflow;
- Resubmission triggers;
- Document submission date;
- Whether production may begin before written approval.
This is important because inspection planning, measurement, sample manufacture and documentation require time and resources.
